My bet is the tank is damaged from lifting or vacuum collapse. After it runs dry, you will need some extra to get the sump to fill. Part of the design is that the return is dumped back to the pick up sump and it is designed to keep fuel from splashing away from the inlet as the van moves, goes uphill, etc. Once the sump is dry, you need extra fuel to fill it and get the pump primed. You should also plan on a near future pump replacement. What could be going on here. The tank is a few years old. I don't remember having problems back then, but I think the gauge is not so accurate on the low end now. Could something internal to the tank be wrong? Pick-up tube? Does anyone have a pic or drawing of what the inside of a tank looks like?
