This might be obvious, but would suggest using a WBX radiator and hoses. New if possible. And FWIW, the 1.9 cooling system works fine for me. I'm NOT running AC. There is info (PN's) in the archives on (Gates?) hoses that can be used for long pipes to rad. image of OEM hoses and Gates hoses I used: https://lh4.googleusercontent.com/-wJhv6W0_0xA/TAmkAcWNM4I/AAAAAAAADLU/-b-sdwMOpEk/s640/NAPA%252520and%252520Vanagon%252520Front%252520Rad%252520Hoses.jpg The Gates hose in bottom of shot needs to be cut, but that should be obvious with parts in hand. Be sure to have the long pipe orientation correct. They can be installed in reverse. No, don't ask. < grin > In my case, this put one of the hoses too close to the spare tire. Here's my page on cooling system parts I used. Some of this info may be useful for you. YMMV as usual. ;) http://sites.google.com/site/tubaneil2/partsyouneed Neil.
